Introduction: Green Transformation Window for Industrial Concentration Equipment

Driven by the continuous advancement of the carbon peaking and carbon neutrality strategy and increasingly stringent environmental discharge regulations, demand for treatment of high-salinity and high-concentration wastewater as well as material concentration keeps rising in chemical, lithium battery, pharmaceutical, food, metallurgical and other industries. As the core equipment for industrial concentration, solid-liquid separation and waste liquid resource recovery, the evaporator undertakes the key task of vaporizing and separating moisture from solutions to concentrate materials, reduce wastewater volume and recover valuable components. Traditional evaporators generally suffer from high energy consumption, severe scaling, short operation and maintenance cycles and insufficient automation. These drawbacks not only raise enterprises’ operating costs but also restrict the implementation of resource recycling projects. In recent years, domestic evaporation equipment manufacturers have continuously delved into core directions including heat exchange structure optimization, heat energy recovery, anti-corrosion materials and intelligent control. New-generation high-efficiency evaporators have been successively launched to the market, achieving remarkable breakthroughs in energy consumption reduction, anti-scaling performance, service life and operational stability. They provide low-carbon and reliable concentration solutions for various industrial scenarios. More than simple heat exchange and separation equipment, evaporators have become an indispensable core unit in the industrial circular economy system. Their technical performance directly determines the economic and environmental benefits of resource recovery projects.evaporator10.jpg

1. Working Principle and Mainstream Technical Routes of Evaporators

Essentially, an evaporator is a heat exchange device that uses heat to vaporize solvents in feed liquid and separate solutes from solvents. The complete system consists of heat exchange cavity, heating chamber, separation chamber, circulating pipeline, vacuum system, condensation system, automatic control instruments and other modules. After entering the equipment, the feed liquid absorbs heat in the heating chamber to boil and vaporize the solvent. The gas-liquid mixture flows into the separation chamber for vapor-liquid separation. The secondary steam is treated by condensation, and concentrated materials are discharged from the bottom to complete material concentration or wastewater volume reduction.

At present, the mainstream evaporator technologies in the industrial field include single-effect evaporators, multi-effect evaporators and MVR evaporators. The single-effect evaporator features simple structure and low investment cost. It is only suitable for small-batch and low-concentration material processing with low thermal efficiency and high steam consumption, mostly applied in small test devices or batch production scenarios. The multi-effect evaporator uses secondary steam generated from the previous effect as the heating heat source for the next effect to recover latent heat of steam stage by stage. More effects mean lower steam consumption per unit material. It is suitable for large-scale chemical and salt chemical projects with stable on-site steam supply. The MVR evaporator, namely Mechanical Vapor Recompression evaporator, is the fastest-growing model in recent years. Its core principle is to raise the pressure and temperature of secondary steam via a compressor, and the heated secondary steam is sent back to the heating chamber as heat source. The system only requires a small amount of startup steam and consumes almost no live steam during normal operation, driven by electric power. It boasts outstanding energy-saving advantages, especially suitable for factory areas without sufficient steam sources, lithium battery wastewater, pharmaceutical mother liquor and other high value-added waste liquid treatment projects.

There is no absolute superiority or inferiority among different technical routes. Type selection needs comprehensive consideration of material properties, treatment capacity, plant utility conditions, investment budget and long-term operating costs. For highly corrosive and scaling-prone materials, a forced circulation structure shall be matched to increase flow velocity inside tubes, reduce scaling probability on heat exchange surfaces and guarantee continuous and stable equipment operation.evaporator9.jpg

2. Upgrade of Core Structure and Materials to Tackle Scaling and Corrosion, the Industry’s Pain Points

Scaling and corrosion have long been two critical bottlenecks restricting stable operation of evaporators. Many industrial feed liquids contain calcium and magnesium ions, sulfates and organic matters, which are easy to precipitate crystals and attach to heat exchange walls to form scale layers. Scale layers have extremely low thermal conductivity, which will greatly reduce heat exchange efficiency, cause attenuation of equipment heat exchange capacity and require shutdown for cleaning, interrupting production and increasing operation and maintenance costs. Waste liquid from lithium battery, metallurgy and pickling processes contains chloride ions and acidic components. Ordinary carbon steel will suffer rapid corrosion, resulting in equipment leakage and bringing safety and environmental risks.

New-generation evaporators adopt targeted optimization in structural design. Forced circulation evaporators are equipped with large-flow circulating pumps to increase the flow velocity of feed liquid inside heat exchange tubes and reduce crystal sedimentation and adhesion. Shell-and-tube structures optimize flow field distribution to eliminate local dead zones and reduce scaling and coking caused by local overheating. Falling film evaporators optimize the liquid distribution device to ensure a continuous uniform liquid film forms on the inner wall of heat exchange tubes, avoiding dry wall phenomenon and minimizing conditions for scaling. Some models are equipped with on-line cleaning interfaces to carry out cleaning operations with no shutdown or only short downtime, extending the continuous operation time of equipment.

In terms of material system, type selection is graded according to medium corrosivity. 304 stainless steel can be adopted for conventional working conditions; 316L stainless steel is selected for feed liquid containing chloride ions and weak acidity; for highly corrosive working conditions, titanium material and duplex stainless steel are available, or anti-corrosion coating and lining processes can be applied. High-end anti-corrosion evaporators can withstand long-term scouring and corrosion of high-concentration acidic and chlorine-containing waste liquid, extend equipment service life, reduce equipment maintenance and replacement frequency and cut the full life-cycle cost of projects. The collaborative optimization of materials and structures enables evaporators to adapt to more complex and harsh material systems and expand the application boundary of equipment.

3. MVR Evaporator: Energy-saving Main Force in Evaporation Field Empowering Wastewater Resource Recovery

Among various evaporator products, the MVR evaporator stands out for its remarkable energy-saving performance and has become a popular piece of equipment in the field of industrial wastewater resource recovery. Traditional multi-effect evaporation relies on purchased live steam, and energy cost accounts for a high proportion of operating expenses. The MVR system recovers latent heat of secondary steam through a compressor for cyclic energy utilization. Compared with multi-effect evaporation, it can save more than 70% of steam consumption. Although electric power is required for operation, it has obvious comprehensive operating cost advantages in factory areas with reasonable electricity price and no supporting steam supply.

The complete MVR evaporator system integrates heat exchange main body, steam compressor, separator, preheater, automatic control system and other units. The raw waste liquid to be treated is first preheated by the preheater using waste heat of condensed water to reduce heating energy consumption. The feed liquid enters the evaporation main body to vaporize and generate secondary steam. After removing entrained liquid droplets through gas-liquid separation, the secondary steam is sent to the steam compressor for pressure and temperature rise. The heated steam flows into the heating chamber to heat the feed liquid. After releasing latent heat, the steam condenses into water, which can be reused in production processes. Concentrated mother liquor is further processed for salt recovery or harmless disposal.

Intelligent control systems come as standard for modern MVR evaporators. The system collects real-time parameters including feed liquid concentration, temperature, vacuum degree, flow rate and motor current, and automatically adjusts feed rate, compressor frequency and circulating pump speed. In case of abnormal working conditions such as excessive feed liquid concentration, abnormal heat exchange pressure difference and liquid level fluctuation, the system triggers automatic alarm and interlock protection when necessary to prevent equipment overheating and overpressure and ensure safe production. MVR evaporators are widely used in lithium battery recycling wastewater, pharmaceutical mother liquor, food concentration and high-salinity chemical wastewater treatment. While reducing wastewater volume, they recover condensed fresh water for production reuse to realize water resource circulation, conforming to the philosophy of circular economy.

4. Multi-industry Application: Continuous Value Release of Evaporators

Evaporator equipment covers numerous industrial sectors, and different industries have differentiated requirements for equipment performance.

The lithium battery industry represents an important growth market for evaporation equipment in recent years. Lithium salt production and waste lithium battery recycling generate large volumes of high-salinity wastewater containing lithium, sodium and other ions with fluctuating water quality. Evaporators concentrate wastewater to greatly reduce waste liquid volume and cut hazardous waste disposal quantity. Meanwhile, lithium salt resources can be recovered to improve project economic benefits and help build a green closed loop for the lithium battery industry.

In the pharmaceutical and biological fermentation industry, evaporators are used for concentration of traditional Chinese medicine extracts and fermentation broth. Such materials contain abundant organic matters and are heat-sensitive and prone to deterioration. Low-temperature vacuum evaporators are selected to complete evaporation and concentration at relatively low temperatures and retain effective components of materials. The inner wall of equipment is polished to meet clean production requirements and comply with pharmaceutical GMP specifications.

In the food and beverage industry, evaporators are applied to concentrate fruit juice, syrup and dairy products. Equipment shall meet sanitary standards and be easy to disassemble and clean to avoid material residue and microbial breeding and guarantee product quality.

In the chemical and salt chemical industry, multi-effect evaporators have long been used for brine concentration and salt crystallization. They feature large processing capacity and long continuous operation time, suitable for large-scale chemical bases equipped with self-owned steam supply.

Pickling wastewater produced in the metallurgical and electroplating industries is highly corrosive. Titanium or duplex steel evaporators are adopted to reduce wastewater volume and lower pollutant discharge.

Project practices in various industries have proved that a properly selected and well-manufactured evaporator is not merely environmental treatment equipment but also a resource recovery device. It helps enterprises meet emission compliance standards, recover water, salt, valuable metals and other resources and create additional economic benefits.

5. Existing Industry Challenges and Future Technology Development Directions

Despite the rapid improvement of domestic evaporation equipment manufacturing capability, the industry still faces multiple challenges. The quality of evaporator products on the market varies greatly. Some manufacturers reduce heat exchange area and lower material standards. Although such equipment has low procurement cost in the short term, it suffers from insufficient heat exchange, rapid corrosion and frequent scaling and shutdown after commissioning, leading to high operation and maintenance costs in later stages. In some projects, material tests are insufficient in the early stage, and standardized equipment is directly adopted. After putting into operation, it is found unable to adapt to material characteristics, resulting in failure to reach designed treatment capacity and excessive energy consumption. Meanwhile, the evaporation system is a thermal system, and its optimized design involves interdisciplinary knowledge such as heat transfer, fluid mechanics and crystallization. Some engineering companies lack system simulation capability, and the refinement of scheme design needs further improvement.

Looking ahead, evaporator technologies will develop toward higher energy efficiency, stronger anti-scaling performance, high intelligence and modularization. First, heat exchange components will keep innovating. New high-efficiency heat exchange tubes and enhanced heat transfer structures are under continuous research and development to further improve heat transfer coefficient and reduce energy consumption per unit treatment capacity. Second, coupling membrane separation and crystallization technologies, integrated evaporation and crystallization equipment will realize zero discharge of waste liquid and solid salt resource recovery to meet higher environmental protection requirements. Third, digitalization and remote operation & maintenance will be upgraded. Relying on the Internet of Things, equipment operation data is uploaded to the cloud platform. Engineers remotely monitor operating status to predict scaling and equipment failure risks and realize predictive maintenance to reduce unplanned shutdowns. Fourth, modular evaporator products will gain wider popularity. Standardized modules are prefabricated in factories to shorten on-site construction period, lower project construction cycle and cost and facilitate rapid deployment for small and medium-sized enterprises.

At the same time, equipment manufacturers will attach greater importance to lab-scale and pilot-scale tests in the early stage. Evaporation tests will be carried out using customers’ actual materials to obtain key data such as boiling point elevation, crystallization characteristics and scaling tendency, so as to customize equipment schemes and avoid project implementation risks. Material technologies will keep iterating, and new low-cost anti-corrosion materials will be developed to further lower equipment investment thresholds for highly corrosive working conditions.
